This Victoria Secret’s custom two-piece box illustrates how custom thermoforming so often combines flawlessly with turned edge to create a complete luxury custom packaging solution. I think Victoria’s Secret really triumphs getting their branding message out with this custom designed box!


One of the pieces is a slipcase that covers the main tray. This box is also know as a “drawer” box, and is perfect for kits with important pieces that you need to display. The inside of the box has a plastic thermoformed tray to hold lotions and fragrances securely. Consistent with the fashion trends and color design of the Victoria’s Secret brand, the cover wrap uses  pink and black with a custom pattern. This luxury custom box has two fully telescoped sections and to make it easy to open, a ribbon was included. This box does an incredible job of holding and presenting items in a elegant yet practical manner.

Custom blister packaging offers excellent display advantages and tamper evidence in retail.  Branded artwork is considerably easily done with blister packaging, since the concept of the item involves a blister card, it makes sense for you to print with dazzling graphic design! The thermoformed cavity is then heat sealed onto each card holding the product in place.

I consider custom designed clear plastic clamshells provide an enormous advantage for retail packaging solutions. I think it speaks to people that your package has nothing to hide. This is a turned edge product that carefully and strategically utilizes custom thermoformed blister packaging in order to create a unique and comprehensive packaging solution. An informative piece that covers the benefits and uses of crops from Minnesota Grain in Eagan, this packaging solution is not only a great marketing piece, but it provides the recipient with real time samples of each item in order to recognize and truly learn about what they have to offer. They say in order to make money you have to spend money, and in this case, Minnesota Grain has done that by making a solid investment in educating their clientele and potential buyers. The thermoformed plastic acts as a blister with the turned edge flat, making it possible to show a variety of grain samples. The placement of each blister is in line with the accompanying descriptive text. As both a turned edge manufacturer and custom thermoformer, we love projects like this that use our strengths!

Here are some of our most recent custom albums made here at Sunrise Packaging. A combination of custom vinyl exterior and internal thermoformed trays, these packaging solutions are extremely versatile when manufactured. With all of the steps, materials, and equipment in house, we are able to take a concept and make it a reality. First, a custom vinyl flat is made, and scored to fold over much like a binder or album.  A plastic thermoformed tray is then heat sealed to the vinyl exterior to create the internal organization of the packaging solution. These albums are great for branding internal information and media products that require a combination of printed literature and disc/flash drive documents. By creating a cohesive set package, you are able to keep all necessary information in one, protected place.

All of the packaging solutions shown above serve different purpose in different markets. While the basic construction of these items are all widely varied, they do have a thing or two in common; each item uses a thermoformed tray to complement a turned edge exterior. Custom plastic trays are not as common as say blister packaging or clear clamshells, but they do allow the retailer to enhance their product and add value for the customer. On the far left, we seen a rigid hinged box that holds the recently released Google chrome cast. In the boxes tray, we see a nice white plastic that has a thermoformed cavity that fits the device perfect. This keeps a valuable electronic application safe in transit as well as giving the consumer a good experience when they open it up at home. The middle picture is for a cosmetic line; where we see thermoformed trays the most. In a rigid two piece setup box, this plastic tray categorizes each item, creating a gift set or lotion kit, if you will. This shows the shopper or gift receiver exactly what they are getting and can serve as a tray even after the purchase has been made. Finally, we see a project that we did right here under our roof. The Kwikpen kit shown in the far right picture has a setup similar to an album or hardcover book. With a tray on each panel, this kit is held together with two complementary trays that fit perfect for snapping closed. the Kwikpen has its own cavity, as well as the other elements in the medical sales kit. Three different packages, three different markets, all benefit from a custom thermoformed tray.

A Time-Honored Process

With in-line thermoforming processes, packaging manufacturers are able to produce both blister pack cavities and full two-sided clamshells in an efficient and streamlined way. Roll-fed into the thermoformer, thin gauge plastic travels through an aluminum mold that, when applied with heat and a vacuum, will conform the material to that exact shape and size.

Thermoforming is an old process, only fairly changed since its inception, but it is a proven solution for churning out reliable, protective retail packaging.

Custom thermoforming offers the manufacturer the ability to create a unique packaging solution for anything. That’s right- anything. While thermoformed blister packaging and custom clamshells are generally geared toward the electronic and cosmetic markets, thermoformed plastic trays are applicable to any packaging purpose. The plastic forming process is simple, quick, and economical for production runs large and small, and with custom aluminum tooling, products fit snug into their respective place. Here are some markets that currently use or could greatly benefit from their own custom thermoformed plastic trays:

mechanical/automotive: plastic trays can be formed to hold parts large and small alike. Great for mechanical maintenance or as a presentation for the buyer! Present  a kite with the car manual, title, keys, and throw in a tire gauge for the new car owner!

Sports Electronics Packaging

We found this packaging example on the online gallery, Packaging of the World. Housing sports electronics products, these plastic thermoformed cases offer security and display qualities that are perfect for a retail environment. The challenge that the packaging designer was faced with was the need to refresh the brand to appeal to a younger audience. The designer used accent colors on the packaging in order to categorize products without confusing their targeted consumers. We love this creative use of plastic formed packaging- it does not stay constrained to a classic clamshell or blister pack.
